From the current posts, it seems that some of you swear that Primo is nicer/better service, and some say Bencraft is better and that Primo is nasty.  Well FME, I think they're both nasty! 

I have (in addition to previous hats from Bencraft and Primo) currently a Akubra which I got in Australia.
Akubra IMHO makes great fedora's.  The only downside to their black fedora's are that when they're under the sun long enough they start turning brown.

Other than that, my longest lasting hat is a Trionfo from Bencraft (the Akubra is still too young to beat it).

Tip: If you are headed to or in E"Y and you need to repair your hat, cheapest place I found was at Ferster on Meah She'arim/Geula.
You'll pay way less than anything even close to what you'd pay in the USA.

$385 plus shipping.  For beaver that's a good deal. Beaver is much more rain resistant than rabbit, the standard felt used for most fedoras.

I bought 2 hats from them over a year ago, 1 lasted 6 months, the other still 'works'. Both had problems with the brim (as someone noted above).

My Shabbos hat is from the hat box I got it around 4 years ago and it is still in excellent condition. I don't think it makes much sense to say that Borsalino  amazing quality long lasting hats for Bencraft, and then can't or wont make high quality hats for other stores. Why as a brand would they do that?

Wow. Thanks for posting. Fascinating how many extensive steps in the process. I bought a Borsalino from Primo about 12 years ago. They were very cool. Despite some fading from the California sun, it's held up great.  Ready for a new one but it held its own.

Wow, do these companies like Borsalino breed rabbits..  that must take a heck a lot of rabbits to kill for so many hats.

Dare I ask, is it worth it?  Are we elevating the sparks [of these rabbits] to Kedusha by wearing these hats for davening etc?  Can we not do the same with cotton?  Or is this זה א-לי ואנוהו?

I happen to be on the market for a hat. I called a Hat Store, they told me they don't have my size, bec. they have a shortage now, bec. Borsalino used to give them the better grade material - hats, and the past few shipments they sent them the lesser quality material - hats, so they refused shipment a few times already, hoping Borsalino will start sending them the better stuff again. So from what this store is saying, it seems like there is different quality Borsalinos.
